1. Stitching & Seam Faults

The single most common defect. Skipped stitches usually mean a worn needle or wrong needle type for the fabric; puckering comes from tension set too high or a stitch density that fights a stretchy cloth; crooked seams trace back to poor guiding or an uncalibrated folder. None of these are "random" — they are machine-setup issues.

Prevention: Approve a sewing standard at the tech-pack stage (stitch type, SPI / stitches-per-inch, and seam allowance). Run a PP (pre-production) sample on the actual production line, not a hand-made one, and lock it as the reference. In-line QC at 10–15% output catches a tension problem before 500 pieces share it.

2. Fabric Flaws & Shade Variation

"Why are two dresses in the same carton different colours?" Usually the fabric came from two dye lots, or rolls weren't inspected before cutting. Shade variation is the classic defect that a buyer notices instantly and a factory can dismiss as "normal."

The fix is mechanical: inspect fabric on intake using a 4-point system, and cut each order from one approved lot where possible. 3. Sizing & Measurement Errors

A garment that measures 2 cm off at the chest will fit nobody right. Measurement drift comes from three sources: an unclear spec, grade-rule mistakes between sizes, and operator variation. 4. Twisted & Uneven Construction

A twisted-leg trouser or a hem that dips on one side is almost always a laying-up or sewing-alignment error — layers shifted during cutting or the operator fed the fabric unevenly. It's the defect most likely to be called "bad workmanship" by a retailer, because it's visible the moment the garment is worn.

Warning: Twist is hard to fix after the fact and usually means the whole affected sub-lot is rejected. The cheap control is a lay-plan check before cutting and a flat-measurement check on the first finished pieces. Catching twist at piece #3 costs nothing; catching it at piece #300 costs a re-cut.

5. Finishing Defects

Loose threads, press shine, water stains from a leaky iron, and poor folding are the "last-mile" defects. They rarely affect wearability but they scream "cheap" on a shelf or in a first impression. Finishing is where a 10–15 day production window is won or lost — rushing pressing to hit a ship date is the usual cause.

6. Trims, Labels & Hardware

The wrong neck label, a missing care tag, or a zipper that jams are small individually but fatal in aggregate — a mislabelled garment can be refused at customs or by a retailer's compliance audit. Colour mismatch vs. the approved lab-dip is the repeat offender in printed and dyed goods. The control is a signed-off colour standard (physical swatch or approved Pantone) and a check that bulk matches it under standard light (D65). For prints, misregistration and bleeding come from rushed curing — a process-control problem, not a design one.
